AIAG-VDA FMEA Alignment: Structural Linkage between DFMEA, PFMEA & Control Plans
Unifying product failure modes with manufacturing control mechanisms using the seven-step AIAG-VDA FMEA methodology and Action Priority (AP) logic.
Historically, disconnected spreadsheets between engineering and manufacturing led to catastrophic oversight where critical product failure modes identified in DFMEA were not translated into process controls on the plant floor.
The harmonized AIAG-VDA FMEA standard resolves this through a structured 7-step process: 1. Planning and Preparation (project definition and scope boundaries). 2. Structure Analysis (system, subsystem, and component hierarchy). 3. Function Analysis (positive function and requirement allocation). 4. Failure Analysis (failure chain: Failure Cause -> Failure Mode -> Failure Effect). 5. Risk Analysis (evaluation of Severity, Occurrence, and Detection). 6. Optimization (assigning Action Priority: High, Medium, Low based on AP tables rather than legacy RPN thresholds). 7. Results Documentation (formal risk reporting and management review).
Crucially, modern quality architectures enforce digital traceability: high-severity failure modes (Severity 9-10) in the DFMEA automatically mandate Special Characteristics (CC/SC), forcing direct derivation into the PFMEA as operational failure causes, and requiring dedicated error-proofing (Poka-Yoke) and 100% inspection gates within the serial Control Plan.
